aswath, some things for you to try assuming you use utorrent......
preferences>downloads> tick "pre-allocate all files"
If still no joy then try this as well....
advanced>disc cache>untick enable Caching of disc writes
This problem seems to be OS or client related and you are not alone....

@aswath: You're propably using the FAT32 file system on the drive you're downloading to. FAT32 only supports max 4GB files and this is 4,38GB.
